Demystifying Power Battery Components: Cells, Modules, and Packs
The electric vehicle and energy storage markets have been on a relentless rise, attracting an influx of newcomers and partners to the battery industry. For those transitioning from academia to industry or anyone new to this dynamic field, it's essential to grasp the fundamental components of power batteries. Today, we'll explore the three most crucial elements: cells, battery modules, and battery packs.
Tumblr media
1. Cells: The Building Blocks
Cells serve as the fundamental building blocks of power batteries, typically lithium-ion batteries. These cells offer a working voltage ranging between 3V and 5V, which, although respectable, is insufficient for providing the high voltage and capacity needed to propel electric vehicles. As a result, cells are connected in series to form a battery module. Series connections elevate voltage, while parallel connections increase capacity.
There are three common types of cells:
Cylindrical Cells: These are compact, tubular batteries often seen in consumer electronics.
Prismatic Cells: These come in rectangular shapes and are typically used in portable electronics and energy storage systems.
Pouch Cells: These cells are made of flexible aluminum-plastic film and are versatile in shape and design, making them suitable for a variety of applications.
It's essential to note that the choice between square and soft-packed cells is largely dependent on specific requirements and material properties.
2. Battery Modules: Structured Assemblies
Given that a battery pack comprises thousands of individual cells, managing them all effectively requires a structural organization. This is where battery modules come into play. Cells are initially connected and housed within frames to form these modules. Various battery assembly equipment are used to form packs from cells and provide an additional layer of protection, shielding cells from external factors such as heat and vibration.
An example of a battery module can be found in Tesla's electric vehicles. The Tesla battery module consists of multiple cells, offering robust energy storage and a safeguarded structure.
3. Battery Packs: The Powerhouses
Multiple battery modules are connected in series, and a battery management system (BMS) is incorporated along with cooling equipment for temperature and voltage regulation. This integration gives rise to a formidable battery pack. Essentially, a battery pack is the form in which multiple cells are installed in an electric vehicle, providing the necessary energy to power the vehicle. An instance of this configuration is the BMW i3's battery, which contains a total of 96 cells. In this arrangement, 12 cells form a module, and eight modules combine to create the battery pack.
The table below summarizes the key distinctions between cells, battery modules, and battery packs:
Table 1:  Cell vs. Module vs. Pack

The Surprising Weight of the Average Car Might Shock You
Tumblr media
How much does your car weigh? Unless you're driving a tank, you probably haven't given it much thought. But the average weight of cars on the road today is over 4,000 pounds! Keep reading to learn more fascinating facts about just how much an average car weighs.
Cars have gotten so big and loaded with features that their weight has steadily crept up over the decades. Back when my dad was a kid, cars were lucky to weigh 2,000 pounds! He told me stories about how light his family's old Ford Falcon was, and how he could push it when it broke down. Those days are long gone.
When I needed a new car parts store near me for some repairs on my SUV last month, I started wondering - just how heavy are today's cars anyway? I did some research online and found some surprising statistics.
Here's a quick overview of the average car weights by type:
Compact cars: 2,500 - 3,300 lbs
Midsize cars: 3,100 - 3,700 lbs
Full-size cars: 3,700 - 4,200 lbs
Luxury cars: 4,100 - 4,700 lbs
SUVs: 4,000 - 5,500 lbs
Pickup trucks: 4,500 - 6,000 lbs
As you can see, even "compact" cars today often weigh over 3,000 lbs! Looking at the lower ends of the ranges, small cars have gotten about 50% heavier over the past 40 years. And trucks now regularly top three tons in weight.
What's causing this weight gain epidemic in our cars? There are a few key factors:
More stringent safety standards
Since the 1970s, the federal government has implemented increasingly strict safety standards for cars. Features like airbags, crumple zones, and anti-lock brakes all add extra pounds. But they also save lives, so the added weight is worth it.
Bigger vehicles and more amenities
Over the past two decades, SUVs and trucks have surged in popularity, displacing sedans. Their height, 4-wheel drive components, and hauling capacity naturally make them heavier. Plus, to keep up with customer demand, automakers load even family sedans up with premium features like leather seats, sunroofs, and high-end sound systems. More amenities = more weight.
Tumblr media
Hybrid and electric powertrains
Newer green technologies like hybrid and full electric drivetrains contain heavy battery packs. For example, a Tesla Model 3 weighs about 4,000 lbs - 25% more than a comparably sized BMW 3-Series.
So, if you recently scratched your head at how effortlessly your friend's Smart Car zipped around compared to your Ford Explorer, now you know why! When it comes to today's cars, we should judge weight, not by size, but by the pound. Looking to lower your fuel costs through a lighter ride? Check out our handy guide to the top 10 lightest cars sold in 2022. Going electric? We'll walk you through everything you need to know about EV range so you can find the perfect battery capacity. BMW shows the first electric car in its “New Class”
Tumblr media
With the next generation of vehicles, the Munich car manufacturer promises its customers a huge technological leap in batteries and software. The new electric vehicles should be “very profitable” for the company. At the premiere there were also criticisms against the competition.
At the IAA in Munich[1], BMW is showing a near-production car from its fully electric “New Class” for the first time, which will come onto the market in 2025. CEO Oliver Zipse said at the preliminary premiere on Saturday that the range and charging speed were 30 percent better than those of today's electric vehicles. The entire vehicle architecture is now completely geared towards electric drive, and because the expansion and recycling of all components is planned during development, the cars are also more environmentally friendly.
BMW does not generally earn less money with its electric cars than with its gasoline and diesel cars, said Zipse. Production is more expensive and costs are higher - but "the assumption that combustion engines are always more profitable than electric cars is completely wrong," he said. “Today we make money with every electric car, and with the new class this will be even more the case. It will be very profitable.” With software modules for the drive, chassis, electrical system and driving assistance, for example, the new generation of vehicles saves cable harnesses, weight and money.
As a vision vehicle, BMW did not present a sports off-road model (SUV), but rather a mid-range sedan the size of today's 3 Series. The first model of the new class will be an SUV from the new BMW factory in Debrecen, Hungary, at the end of 2025. The second model will be launched at the main plant in Munich almost at the same time in early 2026, and then other cars based on this architecture will quickly follow, said Zipse. A smaller BMW is also planned.
BMW only wants to set the purchase price for the cars shortly before the start of series production. “We will not price ourselves out of the market,” said Zipse. There is a price war today, especially in China, with many new car manufacturers and cheap electric vehicles. The price pressure is less noticeable in the premium segment, where different rules apply. In China, BMW sales grew by four percent in the first half of the year.
Tesla is currently leaving the premium segment and moving into the volume segment, said Zipse. BMW, on the other hand, maintains its prices and its market share.
BMW wants to sell 15 percent of its cars with electric drives this year, and by 2026 it should be 33 percent. The timing for the start of the “New Class” in 2025 is “perfect” because the industry is currently on the verge of a technological leap, said Zipse. The battery is making a giant leap and the demand for electric cars will increase significantly in the middle of the decade.
However, demand for combustion engines will remain very high worldwide for a long time. In contrast to pure electric car manufacturers, BMW can also meet this demand and will continue to grow, said Zipse.
Several Chinese car manufacturers are showing their electric vehicles for the first time at the IAA. At the trade fair on Wednesday, Zipse will speak at a forum with the CEOs of the Chinese car manufacturers Saic, BYD, Chonquing and Nio as well as the CEOs of Mercedes-Benz and Volkswagen, Ola Källenius and Oliver Blume.
It remains to be seen whether the Chinese car manufacturers will gain a foothold in Europe like the Japanese did in the 1970s and the South Koreans afterwards, said Zipse. But they have a cost advantage and are very strong when it comes to software. The basic segment may no longer be served by European manufacturers with electric cars. But a BMW drives differently than a Chinese vehicle. “It’s not that easy to reach the top of this industry,” said Zipse. Chinese manufacturers would have to build brands, sales and service networks. They have the potential to be aggressive on pricing, but are not currently doing so.
In Munich, the BMW New Class vision vehicle can be seen on the freely accessible IAA areas in the city centre from Tuesday. BMW once used the term Neue Klasse for the compact BMW 1500 sedan, which was presented at the IAA in 1961 and saved the company, which was in a state of skid. At BMW, the term now stands for the group's transition to electromobility, digitalization and circular economy.

Market Size, Share, and Growth
Market Size
As of 2023, the global electric vehicle market size was valued at approximately USD 230 billion. This figure represents a significant leap from the early 2010s when the market was in its nascent stages. The rapid adoption of EVs across various regions, particularly in Asia-Pacific, Europe, and North America, has been a primary driver of this growth.
Tumblr media
Market Share
The EV market is highly fragmented, with several key players holding substantial shares. Tesla, Inc., leads the market with a share of around 15%, followed by other prominent players such as BYD Company Ltd., Volkswagen Group, and General Motors. These companies have established themselves as frontrunners through extensive R&D, innovative product offerings, and strategic partnerships.
Market Growth
The EV market is expected to grow at a compound annual growth rate (CAGR) of 22.6% from 2023 to 2030. This robust growth is attributed to several factors, including increasing investments in EV infrastructure, advancements in battery technology, and a growing emphasis on reducing carbon emissions.
Market Trends
Technological Advancements
One of the most significant trends in the EV market is the continuous technological advancements. Battery technology, in particular, has seen remarkable progress, with lithium-ion batteries becoming more efficient, affordable, and sustainable. The development of solid-state batteries is poised to revolutionize the industry further by offering higher energy densities and faster charging times.
Government Initiatives and Policies
Governments worldwide are playing a pivotal role in the proliferation of EVs through various initiatives and policies. Subsidies, tax incentives, and grants are being provided to both manufacturers and consumers to encourage the adoption of EVs. For instance, the European Union has set ambitious targets for reducing CO2 emissions, which has significantly boosted the EV market in the region.
Charging Infrastructure Expansion
The expansion of charging infrastructure is crucial for the widespread adoption of EVs. Companies and governments are investing heavily in the development of fast-charging networks. Tesla’s Supercharger network and Ionity’s high-power charging stations in Europe are prime examples of how the infrastructure is evolving to meet the growing demand for EVs.
Emergence of New Market Entrants
The EV market has seen the emergence of several new players, including tech giants like Apple and traditional automakers like Ford and BMW entering the fray with new EV models. This influx of competition is driving innovation and pushing established players to continuously improve their offerings.

Market Challenges
High Initial Costs
Despite the declining costs of EVs, the initial purchase price remains higher than that of traditional internal combustion engine vehicles. This cost disparity can deter price-sensitive consumers, particularly in developing markets.
Charging Infrastructure
While significant progress has been made in expanding charging infrastructure, it remains a critical challenge. The availability of charging stations, especially in rural and remote areas, is limited. This limitation can lead to range anxiety among potential EV buyers.
Battery Disposal and Recycling
The environmental impact of battery disposal and recycling is a growing concern. As the number of EVs on the road increases, so does the need for sustainable battery recycling solutions. Addressing this issue is crucial to maintaining the environmental benefits of EVs.
Range Limitations
Although advancements in battery technology have improved the range of EVs, it still falls short compared to traditional vehicles. Long-distance travel and the availability of charging stations along routes remain significant challenges.
Conclusion
The electric vehicle market is on a trajectory of remarkable growth and transformation. Technological advancements, supportive government policies, and increasing consumer awareness are driving the market forward. However, challenges such as high initial costs, charging infrastructure, and battery disposal need to be addressed to sustain this growth. Key players like Tesla, BYD, Volkswagen, and General Motors are leading the charge, continuously innovating and expanding their market presence. As the industry evolves, the emergence of new entrants and the expansion of charging infrastructure will play pivotal roles in shaping the future of the EV market.

This is exciting, whether you’re a car nut or someone who wants us to move from point A to point B without emitting greenhouse gases. I’ve got an internal combustion engine car (Infiniti M45) with about 90,000 miles. I decided a couple of years ago to hang on to this car until the new Volkswagen ID Buzz is released for sale, and then jump right into one.......MINE! 300 miles of range on a charge, 369 hp, 0 to 60 in 5 seconds, over 50 internal layouts......I can be an old man driving a Jetsons car that was originally designed in the 50′s and owned by hippies in the 60′s. Perfect.
And you know what’s so freaking sad about this? The marmalade asshole in the White House and his republican enablers in the Senate are forcing the US to play on the sidelines of the electric vehicle revolution, while the car companies in Europe and Asia develop all the fun stuff. We have Tesla and the new boy in town, Rivian, but think of what the two of them (plus Ford and GM) could do if we had a federal legislative program and a federal policy encouraging the development of electric vehicles.
And oh, by the way, the Rivian will be manufactured, at least initially, in an old Mitsubishi plant in Normal, Illinois. Score one (finally!) for Illinois.
Excerpt from this Wall Street Journal article, written by its car guy, Dan Neal:
We are living through the S-curve of EV adoption. The total number of EVs on global roads surpassed 3 million in 2018, a 50% increase over 2016, according to the IEA. In November Tesla Model 3 was the best-selling small/midsize luxury sedan in the U.S; and Model S sales (26,700, year to date) outsold Mercedes-Benz S Class, BMW 6- and 7-Series, and Audi A8 combined, according to industry-tracker goodcarbadcar.net.
During the reasonable service life of any vehicle I buy today, I expect the demand for IC-powered vehicles will drop to practically zero, equivalent to the current market penetration of flip phones. No one will want them and there will be nowhere to get them fixed; by that time widespread fleet electrification will have cratered traditional dealerships that depend on service dollars to survive.
I’m not missing anything staying out of the car market. The twilight of the IC engine is pretty awful, actually. All the technical gymnastics to reduce consumption and emissions from IC engines—stop-start, cylinder deactivation, CVT transmissions, high-strung turbos hooked up to small displacement motors—it all feels junky and compromising.
The greatest offenders are also the most complex, like Volvo’s T8 plug-in hybrid powertrain, with electric motors, CVT, batteries, power inverter and a supercharged/turbocharged 2.0-liter engine thrashing away at one another, all so it can eke out a few miles of EV range. The steady improvement in lithium-ion batteries’ energy and power-density over cost will render the latest plug-in hybrids comically superfluous in a matter of years.
Internal combustion isn’t going to get any better. Last year the chief financial officer for Continental, the Tier 1 global automotive supplier, lit up the chat rooms with his prediction that IC development at the German carmakers will effectively end by 2023.

Major Plug-in Hybrid Cars Pollute More Than Official Measures Suggest! BMW, Renault and Peugeot PHEVs All Exceeded Carbon Dioxide Output Claimed in Standard Lab Tests, On-road Tests Show
— Jasper Jolly | Tuesday 7 February 2023
Popular plug-in hybrid cars emit significantly more carbon dioxide than official measures suggest, according to new on-road tests by academics that add to concerns over the true impact of cars sold as better for the environment.
Cars from BMW, Renault and Peugeot all emitted much more than standard lab tests had claimed, with the BMW 3 Series in particular emitting more than three times advertised, according to the research by Switzerland’s Graz University of Technology.
Plug-in hybrid electric vehicles (PHEVs) combine a small battery with a traditional petrol or diesel engine. Carmakers say they can offer the best of both worlds by allowing owners to drive long distances while retaining the ability to drive with zero emissions. However, campaigners argue that the cars are more polluting than claimed.
The research found that BMW’s 3 Series emitted 112g of carbon dioxide per kilometre, three times its official rating of 36g. Peugeot’s 308 polluted 20% more than its official rating of 27g, while Renault’s Megane was 70% above the official test of 30g.

Tests by independent groups, including UK consumer group Which?, have repeatedly found that PHEVs burn more fuel than the laboratory figures suggest. Burning more fuel adds to running costs and increases polluting carbon emissions.
The campaign group Transport & Environment (T&E) commissioned the Graz researchers after similar analysis in 2020 found much higher emissions than advertised from PHEVs, particularly as some users do not charge them. The latest data suggest that PHEV technology in some newer models still pollutes significantly more than official tests suggest.
The Peugeot and the BMW also failed to live up to their official zero-emissions range. The Peugeot 308 managed just over half the electric range, while the BMW 3 Series achieved three-quarters.
T&E said the tests showed governments should focus on incentivising the purchase of fully electric vehicles rather than hybrids. The findings come as the UK government considers which hybrids will be allowed for sale between 2030 and the complete ban on new hybrid sales in 2035. Some in the industry expect a minimum zero-emissions range requirement for cars to be allowed to be sold.
Anna Krajinska, vehicle emissions manager at T&E, said: “Plug-in hybrids are sold as the perfect combination of a battery for all your local needs and an engine for long distances. But real-world testing shows this is a myth. In city tests, just one of the PHEVs has the electric range advertised, while all three emit more than claimed in commuter driving. Lawmakers should treat PHEVs based on their actual emissions.”

Car fuel emissions tests are carried out under rules known as the worldwide harmonised light vehicles test procedure (WLTP), but critics say artificial lab conditions do not show the impact of driving in the real world. The Graz researchers instead used a portable test system and drove the cars around the city.
Carmakers argue they have no choice but to include WLTP figures in advertising. However, lower pollution figures could lead to less stringent restrictions on PHEVs if they overstate pollution reductions.
A BMW spokesperson said: “On-the-road driving presents infinite variability of multiple criteria and so it is not surprising that there are some differences to the WLTP figures.”
BMW added that PHEVs play an “important role in our transition to full electromobility”, as owners are more likely to move to battery vehicles in the future.
Renault has been approached for comment. Stellantis declined to comment.

Toaster: 2014 BMW i3 REx
Tumblr media
After converting the daily drivers into electric, I was ready to add it into the long-haul mix. The Range-extended BMW i3 let us hold the battery charge at 75% and run off the 2-gallon repurposed-BMW-motorcycle engine/generator to charge the battery/power the motor in a series fashion. Its quirkiness was on the level of a Volvo, and it was actually the first Electric Car I’d ever ridden in.

The History & Story
My husband, who works for a BMW dealer, brought home a dealer demo 2014 i3 Tera to drive while volunteering with a BMW Car Club of America Teen Driving School. I liked the car, but it reminded me of a pug and that made me take pause. It felt weird, and it was made with weird materials. But as my husband said, BMW’s attitude was “this is the future, deal with it.” Ah, so very German. What I remember of our weekend with the i3 was that using a long extension cord (which in hindsight we know wasn’t up to snuff to safely charge the car) will reduce the added range significantly.
Tumblr media
So why then, did I buy one? Well, the gas engine did mean I could road trip with it and keep transporting rescue animals on weekends. It also was going to do it cheaper than the Mazda5 we had at the time. So after putting together a plan, I settled on a vehicle in Atlanta, Georgia. The dealer beat my out the door offer, much to the complete shock of the salesman, and I got 1.0% financing plus $2500 off for being a recent college graduate -- and to date this discount is the only thing I believe my diploma has gotten me. I digress, the deal worked out on this vehicle was really good -- less than what I was paying on the van.
I sold the Van to my dad, who used it to shuttle around my grandfather who had recently moved in with him and my mother. Dad got the van for payoff plus trade of his 2001 Passat with well over 150,000 miles on it. The Passat’s air conditioner gave out before I’d even crossed into Alabama from Mississippi, and there was no way I was driving another car without air conditioning through the heart of the south in July again. Whatever the dealer agreed to, I was taking that i3 home. When they handed me the keys the guy said it had 53 miles of estimated range, how did I plan to take it home to North Carolina? And I said, “I plan to drive it. You can refill the gas tank like any other car.” The look on his face was priceless.
Tumblr media
The drive home was an adventure as I left the dealership and didn’t even know how to use the cruise control on the car. I hurried to IKEA where we bought the first part of our new sofa, and then hurried back home. After stopping for fuel in Spartanburg, South Carolina, the car threw a drive train error but said continued driving is possible. I made it the rest of the way home without any issue, other than the warning message popping up.
Tumblr media
This was a really good little car to me. When it had big issues -- like when the cooling fan failed and the Range Extender wouldn’t turn on, or it had a flat tire! -- was close to home and in the best possible conditions. Even with the fuel filter door release broke and I had to use the emergency pull, it was on the way home from a rescue run. The little car was so base it didn’t even have DC fast charging, but at the time the DC fast network didn’t really exist -- Electrify America wouldn’t be a thing for nearly three years when I bought this car. I knew at that time that getting a DC charging car was a moot point, as we’d be looking to replace it in 3-5 years time anyway.
Tumblr media
I loved the traditions with this car, like the waltz to open the back door and bringing home our Christmas trees. I rented this car to my best friend on Turo so he would have a million dollar insurance policy to drive it down to Florida and back -- the longest trip this vehicle has ever been on, over 100 miles longer than the Canada trip!
I will always hold a special place in my heart for this little car, it was my first and only BMW and I had a very good ownership experience with it overall.
