How to Make: Electronic Wings for Cosplay

Hello Everyone! It's been a while since I last uploaded a written tutorial on here and since I just finished and wore my Dame Aylin cosplay this last weekend it seemed appropriate to jump back in with a tutorial on one of the costume pieces!
Her wings were the star of the show this weekend and I know a lot of people were curious about how I made them! A huge source of knowledge and inspiration behind these wings was this video by Axceleration, I made a few changes to the frame shape and electrical circuitry for mine but her tutorial was a huge stepping stone to give me the confidence to tackle them myself!

Health and Safety:
When working with Sintraboard (as well as other thermoplastics) it is incredibly important you wear a respirator as well as goggles when heating, moulding and cutting it. The fumes this plastic will give off when heated up are no joke! Make sure you're in a well-ventilated space!
Basic tool safety knowledge is also really important! wearing gloves when using power tools can be more dangerous in most situations, so always be aware of where your hands are vs where the tools are. Always cut away from yourself and take things slowly, don't panic.
Electrical safety! You're working with live wires and circuitry! make sure your hands are dry, you aren't touching the bare wires at any point when they are connected to a power source, and if you choose to solder anything, make sure you're wearing heat-proof gloves and a mask in a ventilated space!

Dremel - I recommend the Dremel 3000 rotary tool personally! Some essential Dremel bits you'll need for this include, a sanding bit, drill bit (smaller or same size as your screws/bolts), and a small/narrow cutting bit. These will usually come with the Dremel!
Heat Gun (A hairdryer will not get hot enough to heat the Sintraboard!!)
Pipe cutter (alternatively you can use a hacksaw for this!)
Hacksaw
Ruler
Scissors (for cutting fabric straps)
Materials
Heat shrink Tubing
2 core electrical wire
switch (you want a three position, six pin switch, like this one, even better if it has the Screws on the pins! otherwise you'll need a soldering kits to solder the wires to the pins.
2x 8AA 12v Battery Holders
2x 12v Linear Actuators (Mine had a stroke length of 100mm)
21.5mm PVC Pipes (I got 2x 3m Lengths)
2x 21.5mm PVC Pipe straight couplers
6mm 8"x12" Sintraboard
Nuts/Bolts/Screws (I used M5 bolts for the base & Actuator connectors and M6 screws to attach the hinges to the pipes! You'll need Washers for every Nut & Bolt!)
Hinges (I used 2.5cm wide hinges that were skinny but long so they would just about fit along the PVC pipe! 3" gate hinges would work!)
50 metre Polythene Jiffy foam roll (in retrospect this was ALOT of foam, you could definitely get away with maybe a 20-30 metre roll! I now have a load leftover XD)
16 AA Batteries (I used 16 and had enough for the whole day with them on, I think They'd probably be enough for another half a day-full day too! but have spares just in case!)
Webbing strap ( I went for grey to match my base suit colour!)
Buckle - as wide as the webbing strap you use!
3 metres of white cotton fabric (or whatever colour wings youre going for!)
Optional
Zipties (for cleaning up the wires)

Sintraboard is this wonderfully stable thermoplastic that is relatively easy to cut into (with the right tools) and when heated allows you to mould its shape! I started by using a mannequin and heating the Sintraboard with a heat gun for a few minutes to make it pliable, I recommend using gloves for this part as the materials gets VERY HOT! Press the board into the shape of the mannequin's back, taking note of the edges especially! you want this board to sit as comfortably to your body shape as possible as it makes a huge difference to how long you can wearing the wings for in this backplate is comfy!
Once shaped, I placed it against my back to make sure it was a good fit, heating again and making any alterations I needed (again don't place bright hot plastic to your bare skin! wear protective clothes and wait till its slightly cooler to do this, with the help of a friend!). I then took a hacksaw and rounded the corners, before sanding the edges with my Dremel! Try to avoid cutting off loads, just enough to make things less likely to snag.

3. I then cut in four holes, wide enough to feed my webbing strap through, two at the top and one on either side below where my arms would sit! I measured the webbing strap by firstly feeding them through the top holes and pinning them, and then bring the strap over my should to everything sits where it should and seeing where the strap hits the side hole and cutting the length there! you'll also want a strap that attaches across the chest, meeting in the centre with a buckle!

4. After sewing the straps closed I was able to move onto the PVC pipe structure! This may change slightly depending on the finished shape you want but I needed the PVC pipes to come out from inside a breastplate so had a particularly angle as well as character references to work with! I began by heating the pipe over my heat gun and flattening a portion of it under a heavy object so it would sit much more flush against the backboard and sit better underneath my breastplate before moving onto securing the first portion of the structure to the backplate. This mainly involved lots of try-ons and measuring to make sure the angles were correct and symmetrical and was quite fiddly but well-worth the effort! I'll include a diagram of the general shape I went with below:

5. I wanted my wings to be relatively modular for ease of travel so I needed to make sure certain portions of them could come away from other parts easily, so I popped a straight coupler on the top of the pipes that were attach to the breastplate, this also meant I could slot the breastplate over these shorter pipes and wear everything correctly! Then these second pipes slot on and at the other end they are attached via hinges to the longest portion of the pipe 'skeleton', Diagram below:

6. Now that the skeleton was put together, it's time for the electrical stuff! It's a good idea to figure out where your circuit is going to lay on the skeleton - consider if you want the battery packs mounted the the backplate or, like me, put them inside the actual wings in removeable pockets for easy access and removal for battery changes. all your wires will go through the switch so deciding where you want to place that is very important! Mine was placed just over my shoulder on the front side, mounted to the PVC pipe with a metal cover I drilled a hole into to slip the switch through and then drill through the pipe.
I've included another diagram below that explains all the electrical circuitry, including which wires go on which pins on the switch!
Important to note: The linear actuators need to be placed and bolted into the PVC pipes at *exactly* the same angle on each side, any slight deviation will lead to the wings going up wonkily! So take your time and make as many adjustments as necessary.

7. You can extend your wires by adding on the electrical wire, just match the colours, and put heat shrink tubing over the connections to hide the live wires! I ended up zip-tying the wires into organised bundles once the wings were done to help keep everything safe from snags.
8. Now its time for the Wings themselves! I drafted my base pattern by just draping the white cotton fabric I had over the wing when it was fully extended. I then pinned the wings to the shape I wanted them to be along the bottom before cutting along the pins. I ran the fabric through my sewing machine to close the bottom edge, leaving a gap wide enough by the wing base so I could slip the wing on and off, closing it with velcro. I also added little fabric pockets inside of these to hold my battery packs, which also connected via velcro for easy removal!

9. Now that I had a wing base I was able to begin making feathers! I cut out a total of 800 feathers out of polythene jiffy roll for these wings, in 6 different styles and using real life bird wings to dictate the shapes I used and where I placed them. I ended up hot gluing every individual feather onto the white fabric base, going row by row until every side was covered, the wing covers themselves are super light because of the foam feathers and they shine light through them in a really magical way!

Optional: I also ended up going over these feathers with my airbrush and some super light beige paint to help darken the shadows, this is entirely optional and may change depending on the wings you're looking to make!

Mine had a wingspan of about 7ft total when fully extended but when in neutral position they were fairly close to my own proportions! mainly staying behind me and weren't much of a problem in a packed con hall!

“i do not understand the purpose of this.” castiel said holding two walls of the gingerbread house you two were building.
your concentration broke from castiels monotonous voice. “cas, baby, there’s no purpose it’s just for fun.” you resumed icing the corners together.
earlier today, you were out running errands for the bunker, which included grocery shopping.
you stopped by the small little christmas section just to browse. you had already decorated with what little you had. what caught your eye was the display of various gingerbread houses. you hadn’t done one of those since you were little. grabbing the standard house, you thought it’d be a fun idea to build with cas.
when you arrived home, you called cas from the kitchen.
no matter how long you know cas, him flying in anywhere always gave a scare of some kind. “what is it, dear?” he said.
“look what i bought us!” you sang out, holding up the gingerbread house box. castiel only furrowed his bored and tilted his head, not understanding what that is. “it’s a gingerbread house! you get all these pieces of a house made out of gingerbread and you stick them together with icing and decorate with candy!”
cas took the box from your hands and inspected it. he opened the box and dumped out its contents onto the kitchen table and picked up the small tube of icing it came with. “don’t worry, i bought more icing; these things never come with enough.”
there were also gingerbread dough packaged up near the house kits. you hoped to make a little tiny version of you and cas; maybe sam and dream too if you had enough.
“c’mon, let’s get working!” you said, which led you to right now.
“why use stale cookies to make a house? why not cardboard? or wood?���
you sighed, removing yourself from the house. you set the icing down and took a heavy glass and propped it on the inside of the walls so it could rest and cas could take his hands off.
you gently took his hands in your, “honey, it’s just a silly little tradition around the holidays,” you giggled, “it’s supposed to be fun. it stays up just like any decoration.” cas starts to understand, he smiles. “okay?” cas just nods. you reach up and give him a kiss on the cheek. he loved how gentle your kisses were, wether it be on the cheek or on the lips.
the two of you finished the house. it was beautifully messy. castiel took the liberty of decorating the side of the house.
he didn’t necessarily understand how to use a piping bag at first but he got the hang of it. he also loved the gumdrops, even stealing a few.
you giggled when he had accidentally wiped some icing on his cheek. you reached up and licked the little bit off; castiels cheeks flushed pink, not expecting that, at all.
“i have an idea!”
“what is it, pretty,” cas said
you blushed at the nickname before continuing. “we should make each other out of gingerbread people, i’ll make you and you make me!”
castiel nodded and smiled at the idea. you grabbed the dough and you and castiel began the roll out separate pieces. you took the cookie cutter and you each cut out like gingerbread people. there was enough left so you decided to make wing for castiel, sam, and dean.
the cookies went into the oven for a bit before you took them out. they had to cool off so you and castiel sat down and finish what little candy was left. you introduced the idea of tossing something his way and catching it in his mouth; castiel had gotten really good at it.
the cookies cool and you began frosting. you separated the icing so you can use it different colors. the both of you worked very hard on creating little gingerbread versions of you; and sam and dean.
when you finished, you presented them to each other. castiel smiled at his frosted wings. castiel had made little gingerbread you wear your favorite shirt.
after presenting them, you had put it on display, making your gingerbread people hold hands. sam and dean were set up too, on the opposite side of you two.
you took a step back and admired your messy little gingerbread house, it was perfect. castiel took his hand in your and smiled at the house too. you glanced up at him, “shall we go set it up?” castiel nodded, kissing the top of you head before grabbed the tray it was on.
the two of you headed to the living room and the two of you decided to set it on top of mantle.
“can we do this every year? can it be our tradition?” castiel looked down at you.
“of course, cas.” you smiled.
the two of you stood and admired your little family of gingerbread.

[Desc: Belle's wooden desk. Featuring an industrial style lamp, a metal lock box under a standard black file box. There's a pair of white headphones with green detailing, and a clear plus(+) and minus(-) symbol for volume. A pencil holder that looks a bit like film, though it has numbers & letters. It holds a pair of scissors, a graphite pencil, an exacto blade/box cutter, a marker, and a mechanical pencils/pen. There's a scrap/sketch book in the center, brown and seemingly leather. There's a latch and band to keep it closed and it's covered in stamps, most notably one with a four leaf clover. On the wall are two post it notes, both with little doodles. This hints that she's creative. Either collecting stamps and stickers, which would align with the stickers all over her room and her pension for memory keeping (see the memory board the player can edit), and that she at least does small doodles, if not draw as a hobby.]

The one in the console is half visible, but what we can see has a blue smiley face. The second cartridge with a visible sticker seems to be either a horror or "biohazard" type shooter game. Though that's my interpretation.]

One features a small yellow star and three big question marks. Two features a figure running with their hands over their head, carrying a heart. Three has some illegible writing and an emoticon face. On the pipe above this one are VHS tape boxes. Most are in kanji I cannot read, but the ones I can are- (1) The Silence of the Butterflies (2) I'M NOT A BANGBOO (3) The Sixteenth Split. The first one is in kanji I, again, cannot read. But my guess, based on the art, is some kind of alt style music. The one behind it has a barely visible animal mascot with vibrant blues & greens, and the sharp art style makes me think of electric rock or pop. Behind this is her night stand. On the nightstand is a blue "GameBoy" and a yellow mug that says 'LENMAN', which is also seen on a soda can in her room. Lemon soda, I would guess.]

There is some silhouette art that vaguely looks like some ethereal monsters, followed by the movie tag line underneathe - "Night of the Ethereal Reversal". Might be a Night of the Living Dead reference. Which further makes me believe Belle likes horror movies. The second poster is covered by One & Three, which makes it pretty hard to know what it shows. The fourth poster is one also seen downstairs in the Random Play store. The title is 'Coffee Mate'. Based on the style & energy of the artwork, my personal guess is that it's a romantic, slow paced anime film. The fifth & last poster is titles Ports Peak. The art is blue with a red chainsaw blade shape cutting through the middle, in the blade shape is the vague image of a man's side profile. Based on the blood splatter pattern & the chainsaw, this is likely a horror movie. The art makes me think of Evil Dead & Texas Chainsaw Massacre, personally.]

[Desc: At the end of Belle's bed is a pair of red shelves, and a pair of industrial metal & wood shelves. On the red shelves are three record sleeves. The small text on the albums is gibberish, but they're all made by 5AM Studios. The first and top one is black with white graffiti-bubble letters that say "3Z". R'n'B maybe? I've seen art like this for some R'N'B albums. Below it, the second album features some art of a Bangboo riding a cat through a ring of fire. Above the art is the word ZENLESS. The font & style give me, personally, some rock vibes. What subgenre of rock, I'm not sure. The last album is a art of a spider on a black & red ombre background, contrasting the spider, which features the same gradient in the opposite direction. The spider seems to feature the name of the band or album, but I can't tell what it says. I do know that this shit has to be a metal album. I'm like, 90% sure. On the industrial style shelves are some VHS tapes & a box. These tapes look like the type you buy for your own recordings, rather than ones with movies. Underneath that level is a technicolor piece of artwork in a frame. There's an illegible signature in the right bottom corner, meaning it's an autograph.]

I’m a plumber. My father was a plumber, his father was a plumber, maybe his father was a plumber. We don’t know for sure. Grandpa was eaten by a tiger working at the zoo that one fateful afternoon, but this story isn’t about that. Where I work is a little company called Fel-Pro.
Maybe you’ve heard of Fel-Pro. You probably use their products. They’re one of the pre-eminent gasket manufacturers of the 21st century. Wherever there’s two tubes in your car that have to have a nice tight seal against each other, chances are Fel-Pro sells something to replace that seal. Are they as good as factory? Experts employed by Fel-Pro mumble and change the subject. Here’s the important thing: they have money, and some of that money goes to feed my kids by way of me fixing their office plumbing once in awhile.
Now, it’s not all roses. My plumber and custodian buddies who work in other companies, they say that people mostly stay out of their way while they’re working. Maybe once in awhile, they’ll get a Super Dad who chats a bit about power tools, or asks some basic questions about their toilet at home, or doesn’t want to take responsibility for having left a cast-iron shit in the tank and then trying to cram it through the manifold using thirty pounds of toilet paper. The usual stuff, right?
At Fel-Pro, it’s different. These motherfuckers have opinions about plumbing, as you would expect from their careers. As soon as they hear even the smallest pinhole leak, the bathroom is filled wall-to-wall with engineers, trying to figure out if it’s a gasket interface issue. Once they realize it isn’t, they start discussing ways to make it a gasket issue.
Anything that leaks is caused by inferior gasketry, even if the pipe itself has split in the middle. They could solve that by making a sort of very long, pipe-shaped grommet gasket to replace the pipe entirely. Yeah, yeah. And then a bunch of these pencil-necks start climbing over top of me to take measurements with their Mitutoyo digital calipers, and video-chat with the toilet manufacturer’s engineers just to call them rookie-level chumps. All the while, the bathroom is slowly filling with water up to our waists, the water-shutoff valve having been removed years before to prevent these eggheads from being tempted to fuck with it.
As any professional would, I started ignoring them, but it turns out that showed up on my performance review. Everyone at Fel-Pro has to be vigilant against leaks, said my boss, a dour expression on his face. He thrust a diagram on how to apply the proper torque pattern to the wax seal of a toilet.
Don’t get me started on how angry they get when they see me using hardware-store silicone bathroom caulking to solve the problem. That’s not the ideal thermal interface, they moan, and start bringing out all kinds of high-zoot polymer compounds, emblazoned with safety warnings in Chinese. Those make the room spin pretty good, and sometimes they get worryingly hot on application, but I must admit they work a treat. One engineer brought me something he stole from a tour he took of NASA and told me to seal a leaking air conditioner drain with it. Well, mission accomplished, buddy: Jim, the custodian I share an office with, had to use a plasma cutter to remove it last week.
It’s gotten so bad that I’ve started only doing plumbing repairs in the middle of the night, when the engineers are likely to be at home, berating their spouses for daring to bring Scotch tape into their home.

In the glow of gold fairy lights, Y/N stood in her kitchen decorated in Christmas cheer, a bright bubbly spirt surrounding her as Christmas was near. The air held the scent of peppermint, a perfect scent for the Christmas season. Y/N looked back at the recipe making sure she had everything needed out, her heart pounding with excitement. For anybody interested in a complete shot of all six cookies I made for @janeelyakiri. From left to right we have Cross, Dust, Nightmare, Killer, Horror, and Polly at bottom center. These are sugar cookies made with a family recipe using a gingerbread man cookie cutter, one tube of precolored black frosting, piping bags with hand mixed colored frosting, four different packs of sprinkles all placed individually with tweezers, and many toothpicks to draw details.

alec loved baking at all times of the year, however kassy only ever really seemed to be in the mood to help around the holidays. halloween first and foremost but christmas too. just because halloween was her favourite holiday it didn't mean that she hated christmas. she actually thoroughly enjoyed it ever since she'd had a group of friends to celebrate it with (ignoring what happened last christmas). she loved decorating and the cozy vibes winter brought. hot chocolate and marshmallows, christmas cookies, cupcakes, etc. she had a sweet tooth so of course she enjoyed the goodies.
and so, kassy had so graciously offered up nicks kitchen for alec to come over to do his annual christmas baking. the doorbell rang and kassy hopped up, an excited smile on her face as she slipped into her fuzzy slippers, heading towards the door. "it's alec!" she called out to nick wherever he'd disappeared to though she was sure he'd be able to tell if he saw the cameras. she opened the door for alec, helping him and all his things inside when nick entered the kitchen around the same time, wiping the grease off his hands with a raised brow.
"we're going to be doing some baking," she told him, placing down the small box of adorable christmas cookie cutters. we? he asked and she could see the amusement in his eyes before he turned to wash his hands. "shut up," she huffed with a grin, "i'll be helping," she insisted. she remembered the last time she tried baking and thankfully nick had come to her rescue before she burned everything to a crisp. "the professional is here to make sure things are amazing, alright?" she said as she helped alec get situated, sticking her tongue out at nick which had alec giggling.
in the end, alec did most of the work, unsurprising to anyone, and with the cupcakes done and cooled they were ready for frosting. nick had let the two have their fun but now kassy had called him over to help. "c'mon, where's your creativity? this'll be fun, look, it's easy," she said as she rolled her eyes at his playful heavy sigh, holding up the cupcake and tube of green icing. "watch," she instructed as she swirled the icing atop itself until it made a little christmas tree. "isn't it cute?" alec piped up between the other four different goodies he was baking. kassy nodded with a grin, "and delicious," she hummed, beyond tempted to take a bite.
"now you try," she offered the icing to nick as she held a new cupcake up for him with both hands, wearing an encouraging smile and bat of her lashes. he looked at her though a little longer than she would have expected and brows furrowed, "what?" she asked before he gave her that signature grin that meant trouble. you've got something on your face... right here! and in a quick moment there was suddenly a spot of green icing on her nose. "nicklas williams!" she gasped out in outrage as she reached up to snatch the icing from him.
alec jumped at that, turning to witness as kassy chased after nick, "get back here you brat!" she huffed despite the laughter leaking into her tone as she tried to get him back. "i cannot believe you did that!" their laugher echoed the hall as she chased him off, alec watching the two with adoration and a wistful sigh.
