Printed engines propel the next industrial revolution
In the fall of 2023, NASA hot fire tested an aluminum 3D printed rocket engine nozzle. Aluminum is not typically used for 3D printing because the process causes it to crack, and its low melting point makes it a challenging material for rocket engines. Yet the test was a success.
Printing aluminum engine parts could save significant time, money, and weight for future spacecraft. Elementum 3D Inc., a partner on the project, is now making those benefits available to the commercial space industry and beyond.
The hot fire test was the culmination of a relationship between NASA and Elementum that began shortly after the company was founded in 2014 to make more materials available for 3D printing. Based in Erie, Colorado, the company infuses metal alloys with particles of other materials to alter their properties and make them amenable to additive manufacturing. This became the basis of Elementum's Reactive Additive Manufacturing (RAM) process.
NASA adopted the technology, qualifying the RAM version of a common aluminum alloy for 3D printing. The agency then awarded funding to print the experimental Broadsword rocket engine, demonstrating the concept's viability.
Meanwhile, a team at NASA's Marshall Space Flight Center in Huntsville, Alabama, was working to adapt an emerging technology to print larger engines. In 2021, Marshall awarded an Announcement of Collaborative Opportunity to Elementum 3D to modify an aluminum alloy for printing in what became the Reactive Additive Manufacturing for the Fourth Industrial Revolution project.
The project also made a commonly used aluminum alloy available for large-scale 3D printing. It is already used in large satellite components and could be implemented into microchip manufacturing equipment, Formula 1 race car parts, and more.
The alloy modified for the Broadsword engine is already turning up in brake rotors and lighting fixtures. These various applications exemplify the possibilities that come from NASA's collaboration and investment in industry.

This compromised basically 80% of Sonic's entire american merch catalog in the 90's, outside of some books, clothing and assorted odds and ends.
Since then, things haven't grown massively, but I have picked up a few items here and there. For the above images, none of those were my photos, but we're going to start getting into pictures I have personally taken of my newer stuff.

A friend gifted me the "basic" version of the Sonic nendoroid. The basic version comes with fewer accessories, so I don't have the checkpoint posts or item capsule, and I don't think I even got separate hands. I am not complaining.

I got a special poster from the Sonic Mania reveal event courtesy of TSSZ having someone there as the event was happening. I framed it since it's such a nice, heavy duty poster.

I have the 11" Metal Sonic figure that I picked up at the thrift store I used to work at. He was like, maybe a dollar? Kind of a steal.

I grabbed one of those Pixel Pals lights back when it seemed like they were getting discontinued. They had a bunch on pretty deep discount (like $4 when normally they were like $15), so I grabbed Sonic.

I don't have a super good photo of this, but I was gifted the Orbot and Cubot figures I think for a Christmas or a birthday by the same friend that got me the Sonic nendo.

This is a mixed photo of a bunch of different figures I got at different times. Sonic, Tails and Knuckles are from the 25th Anniversary collection by Tomy, and I bought them when we arrived in Nevada as we were moving out of Colorado. Eggman and Mecha Sonic are, once again, from the same friend that got me Orbot, Cubot, and the Nendo Sonic. I cannot express how much I love them, and I love that the Tomy figures are almost in the correct scale.

This horrifically blurry photo is probably from 2007? 2008? It's my Sonic 06 preorder statue, my Sonic Adventure 2 "10th Anniversary" pin, and my "Thanks for all your support!" pin from Sonic Team. I'm sure I have a clearer photo of these somewhere, but I can't find them. I could also, like, take new photos of some of this stuff, but where's the fun in that?

While digging through my imgur looking for photos, I found this photo of a Sonic 20th Anniversary plush. I couldn't remember where I got it, but given he's in a photo with some books I picked up at the thrift store I used to work at, I'm assuming he came from this same haul.

This is the... 15th? 20th? Anniversary Sonic 1 + 2 Album that famously features Masato Nakamura's demo tracks. I think this was Christmas 2011 or 2012. Not pictured, but I also have the soundtrack to the original Sonic Adventure.

This was Christmas 2021. Eggman and Metal Sonic are part of a KidRobot collection and came from my sister-in-law's parents. The Sonic coffee mug was the last Christmas present I ever got from my Mom, and unfortunately it was one of those super cheapo ones where the print washed off the first time it went through the dishwasher. I think this was the same Christmas those in-laws got me that short little Werehog action figure.

This is a Hallmark keepsake ornament that I think was intended for Christmas 2022, but didn't arrive until April 2023. They are beautiful. Also got Sega Genesis and SNES ornaments with them, which have little switches on them to play VERY loud music.

For Christmas 2023, my brother got me this limited edition flocked Knuckles Funko Pop. Some of the only Funko Pops I have are from my brother because it's kind of his thing, and I think this guy looks alright.

This hardly counts because it's definitely not official, but a friend pointed out one of those "daily pop culture t-shirt" sites was selling a shirt that was Sonic crossed with Mega Man. Literally the first fangame I ever worked on was something called "Sonic Infinity" that was Sonic + Mega Man X and it looked extremely similar, so I couldn't pass it up.

And then finally, most recently, a few months ago I was out running some errands and I saw some Sonic blind bag backpack charms, so I grabbed one and got this guy out of it. He's surprisingly big, solid, and well made! Paint is a little wobbly but I'm impressed regardless.
I think that's about it, though maybe I'm forgetting one or two things. There ended up being more than I expected.

When it comes to the current era of space exploration, one of the most important trends is the way new technologies and processes are lowering the cost of sending crews and payloads to space. Beyond the commercial space sector and the development of retrievable and reusable rockets, space agencies are also finding new ways to make space more accessible and affordable. This includes NASA, which recently built and tested an aluminum rocket engine nozzle manufactured using their new Reactive Additive Manufacturing for the Fourth Industrial Revolution (RAMFIRE) process. Additive manufacturing (AM), otherwise known as 3D printing, has led to a revolution in manufacturing. Unlike traditional machine production, which fashions things from raw materials and throws away what is not used, 3D printing builds made-to-order components from the bottom up. This production process creates virtually no waste and is very rapid, cost-effective, and efficient compared to traditional methods. Whereas it was once confined to modeling and prototyping, the technology’s applications have expanded considerably in recent years – including the aerospace industry. The aluminum nozzle was developed by NASA’s Announcement of Collaborative Opportunity in partnership with the leading AM company Elementum 3D. Based in Erie, Colorado, Elementum 3D specializes in metal alloy additive manufacturing research, material and print process development, and scaled-production methods. In 2020, the company was selected as part of an Announcement of Collaborative Opportunity to create a weldable type of aluminum that is heat-resistant enough to be used in rocket engines, leading to the aluminum variant known as A6061-RAM2. Compared to other metals, aluminum has a lower density and can enable high-strength, lightweight components. However, with conventional manufacturing, a rocket nozzle may require a thousand individually joined parts. This makes aluminum impractical since it has a low tolerance to extreme heat and a tendency to crack during welding. The RAMFIRE process, which was funded under NASA’s Space Technology Mission Directorate (STMD), does away with this by producing aluminum components as a single piece, requiring far fewer bonds and significantly reduced manufacturing time.  In addition, the nozzles are designed with small internal channels that keep the nozzle cool enough to prevent melting. Meanwhile, the RAMFIRE 3D printer and process were developed by another commercial partner, RPM Innovations (RPMI). This South Dakota-based company specializes in Directed Energy Deposition (DED), where layers of powdered alloy are deposited and fused by lasers. When combined with Elementum 3D’s specialized aluminum powder, the resulting process is known as laser powder-directed energy deposition (LP-DED). Earlier this summer, two RAMFIRE nozzles completed a series of hot-fire tests at the Marshall Space Flight Center’s East Test Area in Huntsville, Alabama. The nozzles performed well using liquid oxygen (LOX) and liquid hydrogen (LH2), as well as LOX and liquid methane fuel configurations, and at pressures exceeding 5690 kilopascals (825 psi) – higher than what is anticipated for launches. The nozzles successfully completed 22 start tests and fired for nearly 10 minutes, demonstrating that they can operate in the most demanding deep-space environments. Paul Gradl, RAMFIRE principal investigator at NASA Marshall, said in a NASA press release: “Industry partnerships with specialty manufacturing vendors aid in advancing the supply base and help make additive manufacturing more accessible for NASA missions and the broader commercial and aerospace industry. This test series marks a significant milestone for the nozzle. After putting the nozzle through the paces of a demanding hot-fire test series, we’ve demonstrated the nozzle can survive the thermal, structural, and pressure loads for a lunar lander scale engine.” Liftoff of Terran 1, the first rocket made entirely using 3D-printed parts. Credit: Relativity Space/Michael Baylor NASA also demonstrated the effectiveness of 3D-printed components in March 2023 when Relativity Space test-launched their Terran 1 rocket from Cape Canaveral Space Force Station in Florida. This test rocket was the first to be made entirely of 3D-printed parts, including nine engines made of an innovative alloy known as Glenn Research Copper (GRCop). These engines were additively manufactured at NASA’s Glenn Research Center under the agency’s Game Changing Development program, and were able to tolerate temperatures approaching 3,315 °C (6,000 °F) – up to 40% higher than traditional copper alloys. In addition to rocket nozzles and engines, RAMFIRE has also manufactured a 91-centimeter (36-inch) diameter aerospike nozzle incorporating components for cryogenic fuel applications. These innovations are crucial to NASA’s Moon to Mars program, which includes Project Artemis and returning astronauts to the Moon, and the creation of the lunar infrastructure necessary to mount crewed missions to Mars. Intrinsic to this program is the capability of sending larger payloads to the Moon, Mars, and other deep-space destinations. By manufacturing lightweight rocket components capable of withstanding higher structural loads and extreme temperatures, NASA is one step closer to returning to the Moon (to stay) and placing boots on Martian soil.
