Another modification to the van. Although it doesn’t look pretty it’s dam useful. Its a handle so that the back door can be opened from within the vehicle. It’s hard to access the lever as the bed has been built so high. This new modification means a higher standard of safety in case of a fire.

The evaporator case is all sealed up and installed back in the car. I had trouble locating the black dumb dumb sealer to seal up the pipes and holes that the old piping exited out of the case from. I made sheet metal blocking plates to cover the old holes up and used the dumb dumb to add some insulation value to them. Glad to be making progress on getting the car done. Just waiting for the two part epoxy to cure before adding another layer on the evaporator case modification. I fabricated some 16 gauge Stainless steel brackets to mount the evaporator core inside the evaporator case itself. In case you are wondering, the outer plates on the end of the evaporator itself are just there for support. No freon runs through the plates but I did have to shorten some screws so they wouldn't hit the tubes in the next row. I also had to build up layers of weatherstripping to make a seal against the evaporator so air wouldn't bypass the core itself. The opening for the evaporator was enlarged due to the evaporator core being so close to the side of the case. This keeps airflow from being restricted. I also had to enlarge the cutout for the evaporator piping to clear the case so there two halves would join together. I used hvac foil tape as a backing for the epoxy today cure against. I will add another coat of epoxy once this has hardened some. I have done fiberglass work before but didn't want to go out to pick up the supplies just for minimal modifications. It was a bit of an experiment with the first holes I filled in and seems to be working well so far. All surfaces that epoxy was applied to were sanded for adhesion. All that is left is to pack the perimeter around the evaporator core inside with foam before assembling it for good. Part 2 of the slide show for the ac evaporator case modifications. The Nissan unit had a fair amount of leaves and debris stuck to the evaporator so it got cleaned up. I made block off plates out of 22 gauge sheet metal and epoxied them to the inside of the case. I had to rework the small line to exit out of the case in a position where the fittings would be accessible to tighten or loosen without separating the case. I filled existing holes for bolts etc with two part epoxy which works well with fiberglass. I will have to fabricate a bubble for the tube that is showing through the side of the case as clearance was tight within. The window with the fins of the evaporator showing will also have to be opened up for airflow. One cool thing was being able to use the Nissan Sentra drain boot on the case for the 64. Finding a replacement boot for the 64 case might be interesting as I'm finding that the aftermarket doesn't make many parts for the factory ac systems. My conclusion is that they would likely want you to purchase an aftermarket ac system so it corners the market. Just my thoughts. I have some hold down brackets to fabricate so the evaporator stays in place within the case. Once this is finished, I am looking to install a serpentine belt setup that I sourced off of a 90 V8 Camaro. It uses the radial compressor, a larger alternator, long water pump and still allows use of my existing power steering pump. I will also be able to delete my mechanical fan and go with an electric fan which should increase power and mileage. I'm not a fan of buying high dollar systems or high priced parts when you can adapt parts off of other vehicles to accomplish the same thing in the end. Part 1 of 2 slide shows. I have been modifying my old factory ac evaporator case to use a newer evaporator out of a 96 Nissan Sentra. The old evaporator had the lines busted off before I purchased the car and being the car was from Phoenix originally, I'm was sure it had tons of sand inside even if it might be salvageable. It turned out it wasn't salvageable as I found dirt build up in one corner where the ac system oil had leaked out. There was tons of corrosion on the core itself so rather than deal with buying another stock evaporator and throttling valve, I opted to go with a late model evaporator that utilizes the R134 with a expansion valve assembly. I had to make modifications to the fiberglass case for the tubes to exit the case along with block off plates for holes in the case not used. I have been searching for the two grommets that go in the blower motor housing for the cable and wiring harness to exit through. So far after searching across the internet and local stores, I decided I would just build what I need to get it done. The size grommets I need basically don't exist. I took a 4 inch rubber plumbing plug from home depot and cut the sides off of it. It is about a 1/4 inch thick in the center. I used a 1 3/4 hole saw with a 1/4 inch pilot bit to cut out the grommet. The holder I made is a 1/4 inch bolt with the head cut off. I used two large washers and welded them to the fender washers. The nut fits inside of the fender washer perfect. The upper washer with nut was welded to the shaft to keep it in place. I used a piece of carbide I had to carve a groove into the rubber. I used my caliper to measure the size of the hole and made the grommet about 15 thousands of an inch smaller so it would stay in place. I used the old end mill bit to taper the edges and take some of the burrs of rubber off. The remaining little burrs dissappear when you take a small butane torch and kiss the surface with the flame. The key to working with this grade of rubber was to use a slower speed or it would actually heat it up more than cutting causing it to melt rather than cut. I have about $5 in the pair of grommets and some time putting together the fixture to turn them on. Sometimes when you can't find what you need, just building one is easier. I have some other grommets to make for other holes in the firewall also.
