What is caustic soda?
Caustic soda is the chemical compound sodium hydroxide (NaOH). This compound is an alkali – a type of base that can neutralize acids and is soluble in water. Today caustic soda can be manufactured in the form of pellets, flakes, powders, solutions and more.
How to make caustic soda?
There are three processes of manufacture, Mercury, Diaphragm and Membrane cells
Mercury cell — the oldest technology employed which has been largely closed down around the world being less efficient and polluting.
Diaphragm cell — being phased out due to use of asbestos as separator. Contains relatively high concentration of chlorides in final caustic product.
Membrane cell — preferred technology for new plants and now in Australia’s for its smaller plants.
Each of the above processes utilizes sodium chloride (NaCl) salt as the primary raw material. Electrolytic splitting of salt results in products like chlorine and sodium ion (Na+). In turn Na+ will react with water in the mercury cell to form Sodium hydroxide and Hydrogen as by-product.
Energy Usage for caustic soda production
Energy usage is one for the most important factors for caustic production and makes up a significant portion of the variable cost. The minimum energy required for each method can also be determined from the underlying chemical reaction. If all methods had similar efficiencies, EDBM and DE would use less energy to produce NaOH than the chlor-alkali processes Considering only the electrical part, the energy efficiency of conventional chlor-alkali processes therefore amounts to around 75%.

Ferric chloride, also called iron chloride and iron(III) chloride (or iron trichloride), is an inorganic salt used as a coagulant in the chemical industry; specifically for wastewater treatment. Possible Processes of manufacturing caustic soda
The three main technologies for producing chlorine are:
· the membrane cell process, most widely used in Europe (85% of installed capacity),
· the mercury cell process, now phased out in Europe and
· the diaphragm cell process (used for nearly 10% of installed Europeancapacity)
Other technologies for producing chlor-alkali are also used and these account for around 5% of installed capacity.
How does the process work?
The chlor-alkali (also called “chlorine-caustic”) industry is one of the largest electrochemical technologies in the world. It is an energy intensive process and is the second largest consumer of electricity (2400 billion kWh) among electrolytic industries.
Nearly all caustic soda is generated by the electrolysis of sodium chloride solution using one of three cell types: mercury, diaphragm, and membrane cells. Mercury cells are hazardous and have almost entirely been removed from service; Diaphragm relies on and asbestos as a separator material in diaphragm cells and is being phased out. All new production is through membrane cells which now dominate the market (>80%).
The process of manufacture uses electricity and salt. In manufacture, for every 80 tonnes of caustic soda, 71 tonnes of chlorine and 2 tonnes of hydrogen are co-produced (2.25 tonnes of 50% caustic soda with each tonne of chlorine). Each tonne of caustic soda requires around 2200 kWh (9000mj/t) of electricity and 1.55 tonnes of salt.
The hydrogen is used to produce hydrochloric acid, ammonia, hydrogen peroxide, or is burned for power and/or steam production.
Only part of the caustic soda product is withdrawn from the cathode compartment.
