Achema 2024: Fluidics Move the Achema World
Natural gas pipelines, hydrogen, drinking water or CO2 capture — you can't do it without pumps, valves and compressors. At the same time, fluid systems have a reputation for being energy- and maintenance-intensive cost traps. Achema 2024 exhibition in Frankfurt, Germany, will once again be the world's largest pump trade fair. Not only current developments, but also prospects for the future of turbomachines are given here.

In terms of global electricity production, this represents 10% of the world's total — meaning that one in ten power stations is in operation just to provide the energy needed to move liquids from A to B. In particular, improperly dimensioned, worn or poorly controlled pumps, as well as inefficient compressors and compressed air leaks, are known to be huge energy wasters. In addition, pumps are often oversized due to ignorance or uncertainty. As a result, the units operate outside their optimum efficiency, have to be throttled and wear out more quickly. However, the consistent use of modern speed control systems could help to save 7.5 terawatt hours of energy and 4 million tonnes of CO2 emissions in Germany alone. Thanks to the lower energy consumption of controlled drives, improved impeller geometries or smaller clearances, the extra cost of new equipment is quickly amortised. Another factor to consider is the enormous burden of high energy prices, particularly for companies with a high degree of upstream integration: Production processes such as the casting of machine parts or the testing of large pumps are expensive, with energy requirements in the megawatt range and huge costs for electricity and gas, experts warn — and point out that, unlike consumers, industrial companies do not benefit from fixed price guarantees. Energy and cost optimisation will therefore not only be part of the product development specifications for pump manufacturers in 2023, but also at the heart of their own manufacturing processes.

According to the VDMA, predictive maintenance can prevent around 70% of unplanned shutdowns. There are growing calls for the integration of condition monitoring — even for relatively simple components such as valves and even seals. This is not easy when the necessary sensor technology also has to work in the Atex area, for example. Even mechanical seals are making the leap into the digital world. The gas is highly volatile and can penetrate the crystal lattice of metallic materials, leading to hydrogen embrittlement. It is therefore important to take a close look at the components used — from the pump to the fittings. After all, requirements such as specific materials and surface qualities are often not specified. For this reason, pump manufacturers are currently drawing on their expertise from "classic" hydrogen projects in the chemical industry, even though not every detail has yet been clarified. For example, developers complain that there are still unresolved questions about hydraulic balancing or the operation of pumps in different hydrogen processes. This also applies to the size of future hydrogen projects: While typical modular container plants currently produce around 10 m³/h, large world-scale plants can produce 800 m³/h — as can the operating pressure, which can range from 6 to 40 bar. Also on the pumping experts' agenda are processes for CO2 capture and utilisation or storage. For these processes, pumps must cover a wide range of applications, be ready for use in a short time and be able to withstand very high pressures and temperatures, the manufacturers explain. Then there are the challenges of CO2 as a medium, such as its volatility — carbon dioxide exists as a gas phase at ambient pressure — which requires a suitable seal. Exploiting Energy and Efficiency Potential Liquefied natural gas is expected to satisfy Europe's hunger for energy and compensate for the loss of supplies from Russia. At $27 billion worldwide, more than ten times as much money will be invested in gas projects and terminals in 2022 as in 2020. This also includes the corresponding fluidics, especially since the extreme conditions of the cryogenic medium require high-performance components. For example, gas terminals and refuelling stations are just as dependent on cryogenic pumps and valves as ship refuelling. The components must be able to withstand temperatures below -160 °C and safely contain the explosive vapours produced during evaporation. Single or multi-stage centrifugal pumps are used for this purpose, but the extreme conditions make seal-less designs such as canned motor pumps more suitable. For good reason, explosion protection and Atex certification place high demands on the components used. LNG regasification in particular requires suitable safety valves due to the extreme pressures involved. The EU's planned ban on so-called persistent chemicals or PFAs (perfluorinated and polyfluorinated chemicals) covers FKM and other fluorinated elastomeric plastics such as PTFE, FFKM, FEPM, PFA or FEP. These materials are also PFAS by definition and are therefore likely to be banned from 2026. As a result, some of the most important materials for seals could disappear from the market. If this ban goes ahead as planned, the consequences would be dramatic: there are currently no alternative materials that could replace PFAS seals. The impact on industry and society would be significant: it is estimated that around 80% of industrial production would be affected. Not only that, but water and energy supplies, as well as the health sector, would also suffer massive problems. As a result, insiders expect the law to be watered down, if at all. However, it is virtually impossible that ECHA will back down completely. Regardless of how the PFAS issue develops, the fluid handling industry cannot ignore it. The only option for manufacturers is to take the bull by the horns: suppliers want to become less dependent on the chemical industry by offering a diversified range of products. But this will also require innovation and ideas that go beyond fluidics, which is already highly developed. This includes digital services as well as customised solutions to meet market and regulatory requirements close to the customer.

Industry at the start of the trade fair: Increasing energy efficiency thanks to data
Everyone is talking about the slow expansion of green electricity. From the point of view of the electrical and digital industry, energy savings are also important for effective climate protection, both in factory engines and washing machines. At the Hanover Trade Fair, the industry is positioning itself on additional issues.
According to the electrical and digital association ZVEI[1], business and consumers in Germany should pay even more attention to saving energy and using more efficient technology. The corresponding services for climate protection could be at least as important here as the further expansion of the green electricity offer, said ZVEI President Gunther Kegel to the German Press Agency. Before the most important industrial show, the Hanover Trade Fair (April 17th to 21st), his request is the following: “We have to make much better use of this potential - also because we cannot expand renewables as quickly as the energy demand will grow. It is clear to us that the energy turnaround must also be an efficiency turnaround.”
Replacing combustion processes with electrical systems makes it possible to optimise processes in terms of energy. "One Herculean task is to make better use of the efficiency potential," said Kegel. “Of course, this applies to industrial production, but especially to the climate-relevant sectors of mobility and construction. A lot can also be achieved through sector interconnection, the necessary heat transition, for example, through the use of electric heat pumps.”
Climate protection technologies are a focal point of the trade fair, which, after a cancellation and cutbacks during the Corona crisis, is again planned to its full extent this year. Around 4000 exhibitors have registered for this in Hanover. Partner country this time is Indonesia.
The topic "Manufacturing-X"[2] should also run right through the program. "This is about the development of data rooms in Europe that can be used equally by all companies - from large industry to medium-sized companies," said the ZVEI boss. "Devices operated on an analogue basis cannot determine exactly when the electricity is needed, at what cost it can be obtained from the grid or when it makes sense to temporarily store energy."
Such data systems are also becoming increasingly relevant for households: "The washing machine doesn't care whether it starts at 2 a.m. or 4 a.m. - the main thing is that the laundry is washed by 10 a.m. in the morning. In the future, such devices will be able to negotiate with the network provider and electricity supplier via intelligent control and nodes when the best time is.” Smart metering is one of the decisive factors for the success of the energy transition as a whole.
In all of this, data protection must be maintained, stressed Kegel. "An advantage of Manufacturing-X is that the companies do not hand over their data to a gigantic "data vacuum cleaner", but can continue to use it." The aim is also to create "digital product passports" that cover the entire service life of machines. "It would be extremely important for the circular economy if more intelligent disposal and recycling processes could be derived from such data models."
The use of artificial intelligence (AI) will generally grow in electrical engineering and mechanical engineering, Kegel estimated: "Chatbots will also find their way into the industry at high speed - for example in the creation of documentation and manuals, but also in the harmonisation of core business data.“ Automated processing is still in its infancy. "In ten years this will be different and nobody will have to deal with it manually anymore." Many manufacturing and development processes are already further ahead. The development of a hydrogen economy in Germany is important for the expansion of low-CO2 industrial processes. According to Kegel, a mixed picture is currently emerging here. “The good news is: the technology leaders are based here. If you want to build an electrolysis plant, you often use local technology,” said Kegel about the splitting of water into hydrogen and oxygen, for which a lot of electricity is required - and in the sense of a neutral climate balance as far as possible green electricity.
"The bad news: There are still relatively few electrolysers, because for greater production of hydrogen you first need a sufficiently large supply of electricity from renewable energies," explained Kegel. "We don't have that in sight yet."
Society must therefore ask itself critically: "How much of the currently scarce supply do we really want to use for electrolysis - or we can currently use this scarce electricity more efficiently elsewhere?" From a climate protection perspective, the restarting of coal-fired power plants in Germany that have already been shut down due to the simultaneous phase-out of nuclear power and the energy shortage caused by the war in Ukraine is “a joke that nobody really understands".
The ZVEI President assessed the situation with semi-conductors with some degree of optimism. Since the pandemic, bottlenecks have led to a collapse in production in a number of sectors - above all the automotive industry. "We have an increasing supply situation when you look at the semiconductor market as a whole," said Kegel. Some components are almost back to normal. But "for others, the high demand continues".

What are the structures of the Vacuum Brazing Furnace?
Vacuum Brazing furnace, model CX-VBF-600 consists of Furnace Body, Heating Chamber, Vacuum System, Gas Charging System, Water Cooling System, Electronic Control and Power Supply System. 1. Furnace Body: consists of furnace shell, furnace door, locking mechanism, furnace support etc. Both the furnace shell and door are double-wall which are made of SUS 304 and have integral water-cooling passages. The furnace door is made from double elliptical head and a circular flange by welding, and there is a O-sealing ring on the flange. The front door is a common work door. The workpiece is loaded and unloaded from the front door. There is a heating chamber, electrode and exhaust port of the main vacuum pump on the furnace body.
2. Heating Chamber: It is a cylindrical chamber and consists of heating element, heat shield and material table. The heating element is high strength molybdenum wire and insulated by special designed ceramic parts to avoid the shirt circuit caused by welding volatilization. The heating zone can be disassembled separately and it is easy to replace when damaged. The heating power source is connected to heating element through soft copper wire, copper bar, copper electrode. The circuit and furnace body have good insulation performance which is easy to clean, disassemble and replace.
3. Vacuum system: includes a mechanical pump and a diffusion pump. There are vacuum gauge sockets on each valve and pipe. And the vacuum measuring devices are equipped for each pipeline section to facilitate vacuum measurement in each pipeline.
4. Electronic Controlling System:
4.1 It includes Touch Screen, PLC, Thyristor Voltage Regulator, Vacuum Gauge to achieve the function of power supplying, controlling, recording, monitoring, alarming and protecting.
4.2 It achieved high temperature control accuracy by using Germany Siemens PLC and Japanese Shimaden Temperature Controller. Meanwhile, the PLC roundly control the operation of the furnace. According to the process requirements, the sequence control signals are provided, and the feedback signals at the scene are collected to provide conversion, interlocking, indication and alarm signals. In addition to loading and unloading, the entire process can be automated and equipped with a manual operating system.
4.3 There two pieces of thermocouple to measure the temperature in the furnace and learn the temperature uniformity at any time.
4.5 The furnace controlling interface is touch screen controlling system. Through the communication with the PLC, the temperature and vacuum curves can be set up and recorded to develop and query the process. The furnace’s running status can be displayed in real time.
4.6 It has over-temperature and water-breaking safety protection function, and has sound and light alarm system. The furnace body is equipped with safety valve device, and there are interlocking circuits such as air pressure, vacuum degree, water pressure and heating.
4.7 The heating power supply uses a single-phase thyristor power supply, and is powered by a low voltage and a large current. Heating power 60KVA.
4.8 There is a fan cooling system in the control cabinet.
5. Water cooling system: the furnace body, furnace door, vacuum unit, water-cooled electrode, heat exchange system of furnace requires cooling water. The cooling water is distributed by a manifold to each cooling part, and it is a closed water circulation system. Each cooling pipe is equipped with a water flow observer and is equipped with a water pressure alarm system. There is a branch which is connected to the tap water pipe for emergency use in case of power failure. Both the inlet and outlet pipes are made of stainless-steel pipes.
6. Pneumatic system: consists of pneumatic three-piece (water eliminator, pressure gauge, oil mister), electromagnetic reversing valve and pipeline. Provides clean compressed air to pneumatic actuators such as cylinders, inflation valves, vacuum valves, and more.
7. Inflating and partial pressure system: It consists of large-diameter pneumatic shut-off valve, manual stop valve, trimmer valve, and gas collecting pipe. There is a safety bleed valve when the furnace is deflated. And there is a pressure sensor to control the inflation pressure.
8. Workpiece conveying system: material is loaded by pallet or placed on bearing platform.
9. Safety system: The safety system includes water stop, over temperature, heating over flow, fault self-diagnosis, automatic protection, and prevention of misoperation. And with sound and light alarm prompts and with corresponding interlocking, interlock protection.
