In this article we will take you through the process of making a fiberglass part.
This article assumes you have a mould for your fiberglass part. These moulds can be made of metal, plaster or plastic.

First ensure that the mould you have for your fiberglass part is free from oil and dirt by washing it in clean warm water. Allow it to dry out completely.
Release Agent
To ensure the fiberglass part doesn't stick to the mould you need to apply a release agent. For best results we recommend the use of a paste wax followed by a PVA release agent.
Start by applying two coats of the paste wax to the mould. This can take the form of a brush-on or aerosol product. We prefer the aerosol product for speed and smooth application. It is vital to keep the release agents as smooth as possible as this can affect the surface of the finished casting.
After allowing the initial two coats of paste wax to dry for at least 30 minutes you can start applying the PVA release agent. We use a soft sponge to apply this coating as we want the surface to remain streak-free. We find a brush tends to leave streaks which can show up in the surface of the finished fiberglass part.
Make sure that you cover the entire area of the mould with the release agent. Keep checking for any runs in the release agent and smoothen them out with the sponge as soon as you notice them.
Now allow the PVA release agent to thoroughly dry. You can speed up the drying process with a hair dryer if necessary.
The Gelcoat
A gelcoat is the initial first coat of resin which will ultimately become the visible surface of the part you are creating. This coating of resin does not contain any reinforcement such as fiberglass matting so that it can be as smooth as possible. Reinforcement of the part will come in subsequent coatings to the back of this initial gelcoat.
1) The first step is to work out how much gelcoat you need for the part. You can work this out roughly by estimating the surface area. 1 square meter of mould surface usually requires about 500ml of gelcoat.
Once you have your estimate pour the right amount of gelcoat resin into a mixing container. Mixing containers can be as simple as a waxed paper drinking cup or for larger amounts of resin you can use an ice cream container.
Gelcoats come in various types but for this article we will be using the most economical which has a white colour to it. This can be altered by adding pigments to create the finished part colour you require.
2) Now we need to work out how much catalyst we need to set the gelcoat resin. The catalyst we need for gelcoat polyester resin is a dangerous chemical call MEKP and should be used with great care.
Try not to touch the catalyst and using rubber gloves in a ventilated area is highly recommended. The amount of catalyst needed is quite small and varies on hot and cold days. On a hot day we recommend using 1.5% catalyst for your mix whereas we use 2% on a colder day.
So for example if you are wanting to mix 500ml of gelcoat on a cold day you need to work out 2% of your resin (simple calculation 0.02 x 500ml = 10ml) We need 10ml of MEKP catalyst when mixing 500ml of resin on a cold day.
3) Now we need to mix the catalyst and resin together in the mixing tub. Stir well using a flat stick such as a paddle pop stick.
Applying the gelcoat
Using a clean brush apply the first coat of resin to the mould. Make sure the coating is thick and even. Work as quickly as possible as the gelcoat tends to start setting in as little as 10 minutes. Aim for a coating thickness of 0.5mm.
Once you have applied the entire first coat you will need to wash your brush out thoroughly so that it can be reused. We recommend washing it in acetone.
Allow the first coat to dry before starting to apply any fiberglass matting. It usually takes between 2 to 6 hours to dry depending on weather conditions.
Prepare the fiberglass Matting

Preparing the resin for fibreglassing
We will now be applying the subsequent layers of resin with fiberglass to the part. These are the layers that make the part strong.
First we need to work out how much resin we need for each layer. On average you will need about 500ml of resin for ever square metre of 225gm fiberglass mat. This amount will increase if you use heavier matting.
Applying fiberglass to part
Mix the laminating resin and MEKP into your mixing bowl and stir well
Now brush a thick coating of the resin onto the dry gelcoat layer.
While this coating is still wet apply the pieces of matting you have pre-torn into pieces making sure you overlap each piece.
Apply another coat of resin over the top of the matting using a dabbing motion with the brush to avoid moving the mat pieces out of position. Make sure that all areas of the part are covered in resin.
Let the resin sit for a few minutes to ensure the resin absorbs in to the matting and then use a special metal rolling tool over the matting to squeeze out any air bubbles.
You can then immediately apply any subsequent layers of fiberglass matting in the same process until you have reinforced the part as much as you want. Allow the part to cure overnight.
Remove the fully cured part from the mould by using a wooden wedge to pry the part loose from the mould. Work around the part until it springs free.
Finishing off the part
The edges of your part will be quite rough and sharp. With care you can cut this edge clean using a hacksaw. This can be further cleaned up with a file and sandpaper making the edge smooth and safe to touch.
Wash the part under water to remove all release agents and dust.

What sizes do bricks come in?
The standard size of bricks should be equal to twice of its own width plus 10 mm (to allow for mortar joint).
For example, if you follow the rule of the length being twice the width plus 10 mm, if you would have a brick 115mm wide, then the ideal length would be 240mm
115 mm (width of brick)
+10 mm (thickness of mortar joint)
-240 mm (length of brick)
The height of a brick plus two 10mm joints should be equal to the length of the brick. This allows a bricklayer to lay bricks on end (called a soldier course) and join them into a wall without having to cut bricks.
To determine the height of a brick, subtract 20 mm (thickness of two 10 mm mortar joints) from the length and divide the result by three bricks).
This is however only a general rule and brick sizes actually differ a little from each country. In India, the standard brick size is 190mm x 90mm x 40mm, while the British standard is 215mm x 102.5 mm x 65 mm
In New Zealand, the most common clay bricks have the standard size of 225mm long x 108mm wide x 75 mm high.
Types of brick range from different colours from Huntly brick or red from Benhar, natural chocolate, autumn, golden buff
While styles of brick range from:
Plain or smooth face
clinker, which had coal-like inclusions in the clay
rumbled, where the edges were artificially rounded after manufacture
burnt, where the brick was fired at a higher temperature
antique, which had a dimpled face
tapestry, which had a vertical ribbing like the brushed finish
Manufacture

Slop Moulding:
A rectangular mould with no bottom or top is wetted and placed on the ground then filled with the wet clay mixture. Excess clay is removed with a stick and the surface is smoothed. The mould is removed and the brick is left to dry.
Often this method can fail due to excess water.
Sand Moulding:
This method uses drier and stiffer mixture. The clay is formed into a wedge shape with the releasing agent applied to the side to prevent the mixture from sticking to the sides. The most commonly used releasing agent is sand but sawdust or ashes could also be used. The wedge is put into a hinged bottom mould fixed on the table. A bow cutter is used to remove the excess clay and the newly formed brick will slide out of the mould when done. This method dries faster and is less easy to crack, which solves the issues from the traditional slop moulding method.
Construction
Brick mortar
Brick mortar can be made from lime, cement or mud. The purpose of the mortar is to fix the bricks in position and smooth out the surface of the stacks of bricks. The mortar functions to load the weight evenly throughout the walls. As the strength of a wall can be affected by the thickness of a wall, it is important that the strength of the mortar is less than the brick because it is easier to replace the mortar than the brick if it cracks.
